Good luck Michael! I maintain Exe GNU/Linux (Debian with TDE) and help 
also with Refracta (xfce) live images.

I can't answer your specific questions. However if you need any help 
with, e.g. hd/usb installers, master/remaster scripts, TDE-specific 
live-config scripts, bloat reduction strategies etc.., feel free to ask. 
Such scripts already exist for Debian, are tested and working and are GPL.
